Why Roller Coverings Swell or Delaminate: Failure Analysis
Swelling, surface softening, and interfacial delamination stem from chemical diffusion, thermal oxidation, or interfacial primer degradation. Review engineering countermeasures.

Failure Modes, Root Causes, and Engineering Solutions
| Observed Failure Mode | Root Physical / Chemical Cause | PROEXPORT Engineering Solution | Standard / Testing Protocol |
|---|---|---|---|
| Radial Swelling & Softening | Chemical solvent absorption; non-polar fluid attacking non-polar rubber or polar fluid attacking polar rubber | Switch compound polarity (NBR to EPDM or vice versa) or adopt FKM fluoroelastomer | ASTM D471 immersion testing for 72 hours |
| Interfacial Debonding (Core Separation) | Corrosive chemical ingress at cylinder ends destroying primer, or severe hysteretic heat (> 120°C) | End-face rubber sealing wrap; high-temp phenolic primer; low-loss elastomer formulation | DIN 53531-1 / ISO 813 peel bond test > 12 N/mm |
| Surface Ring Grooving & Cracking | Extreme linear nip pressure, lack of crown camber causing edge pinch, or sharp web edge cuts | Finite element crown recalculation (parabolic crowning); edge relief chamfer; PU conversion | Nip impression paper pressure distribution mapping |
| Blistering & Local Blowouts | Cyclic hysteretic heat accumulation at core interface melting the elastomer mass internally | Switch to licensed Vulkollan® (1,5-NDI) with ultra-low tan delta, or install internal chilled water core cooling | ISO 4664-1 dynamic shear loss modulus evaluation |

Solvent Capillary Action and Interfacial Debonding
Elastomer debonding rarely begins in the center of the cylinder. It almost universally initiates at the cylinder edges. Aggressive process solvents and washdown fluids wick into microscopic capillary gaps between the steel end-face and the elastomer shoulder.
Once fluid penetrates to the primer layer, it dissolves the silane/phenolic adhesive bond. The rotational centrifugal force and nip shear then peel the covering loose from the edge inward. PROEXPORT prevents this by applying a 360-degree vulcanized end-cap seal that encapsulates the metal core, preventing chemical contact with the bonding interface.

Root-Cause Protocol Prior to Replacement
- Measure damaged roller diameter across 10 equidistant positions to identify swell profile versus mechanical wear.
- Conduct durometer audit along the face: local softening confirms localized solvent washdown puddling.
- Submit chemical Safety Data Sheets (SDS) for all process inks, coatings, fountain solutions, and cleaning solvents to PROEXPORT engineering for compatibility screening.
